An Examination of a Fertilizer Production Plant's Readiness for Industry 4.0: A Qualitative Case Study

Industry 4.0 represents a transformation approach that goes beyond conventional automation by integrating physical production systems with digital technologies, data, and information systems. This study aimed to examine the existing technological infrastructure of a fertilizer production plant in terms of Industry 4.0 components, identify the factors supporting and constraining its transition to Industry 4.0, and explore its future technological transformation and investment orientations. The research was designed as a qualitative case study. The participants were four employees with direct knowledge of the plant's production and technological infrastructure: the fertilizer plant chief engineer, the production manager, the automation systems chief engineer, and the information technology officer. Data were collected through semi-structured interviews and analyzed using a descriptive analysis approach. The findings were organized into five main themes: current technological infrastructure and level of automation, digital infrastructure and Industry 4.0 components, factors constraining the transition to Industry 4.0, technological and organizational capacity, and future orientation, investments, and R&D. The findings indicated that the plant employs several practices supporting digital transformation, including semi-automated production systems, cloud-based information systems, ERP applications, cybersecurity measures, and automated fault monitoring. However, the lack of fully integrated communication among sensors and production systems, the limited use of Cyber-Physical Systems, and the continuing need for human supervision in chemical production processes constrain the transition toward a fully integrated and autonomous Industry 4.0 production structure. Overall, the plant's Industry 4.0 readiness should be understood not through a binary “ready/not ready” classification but as a gradual digital transformation process in which different technological components have reached different levels of development.

Endüstri 4.0, üretim süreçlerinde otomasyonun ötesine geçerek fiziksel üretim sistemleri ile dijital teknolojilerin, verilerin ve bilgi sistemlerinin bütünleşmesini esas alan bir dönüşüm yaklaşımıdır. Bu araştırmanın amacı, bir gübre üretim tesisinin mevcut teknolojik altyapısını Endüstri 4.0 bileşenleri açısından incelemek; işletmenin Endüstri 4.0'a geçişini destekleyen ve sınırlandıran unsurları ortaya koymak ve geleceğe yönelik teknolojik dönüşüm ve yatırım yönelimlerini belirlemektir. Araştırma, nitel durum çalışması olarak tasarlanmıştır. Araştırmanın katılımcılarını gübre tesisi baş mühendisi, üretim müdürü, otomasyon sistemleri baş mühendisi ve bilgi işlem sorumlusu olmak üzere dört çalışan oluşturmuştur. Veriler yarı yapılandırılmış görüşmeler yoluyla toplanmış ve betimsel analiz yaklaşımıyla analiz edilmiştir. Bulgular; mevcut teknolojik altyapı ve otomasyon düzeyi, dijital altyapı ve Endüstri 4.0 bileşenleri, Endüstri 4.0'a geçişi sınırlandıran faktörler, teknolojik ve örgütsel kapasite ile gelecek yönelimi, yatırımlar ve Ar-Ge olmak üzere beş ana tema altında değerlendirilmiştir. Araştırma sonucunda tesiste yarı otomasyon sistemleri, bulut tabanlı bilgi sistemleri, ERP uygulamaları, siber güvenlik önlemleri ve otomatik arıza izleme gibi dijital dönüşümü destekleyen uygulamaların bulunduğu belirlenmiştir. Buna karşılık sensörler ve üretim sistemleri arasında tam bütünleşik iletişimin bulunmaması, Siber-Fiziksel Sistemlerin sınırlı düzeyde kullanılması ve kimyasal üretim süreçlerinde insan denetimine duyulan gereksinim, tam bütünleşik ve otonom bir Endüstri 4.0 üretim yapısına geçişi sınırlandırmaktadır. Sonuç olarak işletmenin Endüstri 4.0'a hazır oluşunun ikili bir “hazır/hazır değil” sınıflandırmasından ziyade, farklı teknolojik bileşenlerde farklı düzeylerde ilerleyen kademeli bir dijital dönüşüm süreci olarak değerlendirilmesi gerektiği sonucuna ulaşılmıştır.
